Discharging them too far will cause them to swell when they are recharged again.

Potentially over charging but thats kinda hard to do unless your using a really sketchy charger.

Are you using a BMS? If so what are your settings.

You shouldn't go below 3.2v per cell or above 4.2v per cell.

The cells have a natural tendency to expand as they charge/discharge (more on excessive discharge) if they are not kept under compression.

The "bloated" cells need to be replaced, but You need to find the cause of the problem first (bad BMS most likely).

I have 10 Leaf packs in mine and it sounds like you had an internal issue with inside the two batteries of yours... mine are spaced 7/8” apart to allow them to run cool... (and I punish them... even if you were to discharge them too low they shouldn’t have expanded. If they went below 3.2 volts per cell they will have gone to sleep and need a large voltage increase from a charger to “wake them up”. The earlier Leaf batteries were recalled due to some of them swelling from internal problems. If you overcharge them they start to “plate off” and lose their capacity.

Be very careful. They can catch fire from this stare. I would get them out of your garage and replace them.

Yeah......If these were in my cart I'd remove them immediately over concern the next charging would cause thermal runaway. (Fire)

It is really really hard to make Leaf's catch fire. Unlike the Volt batteries which can do it fairly easily with the parameters mentioned above.

I hope you did not mean to imply that compression of the cell pouches is not important.

As You know the compression is not performed by squeezing the modules together, but by keeping the edges of the modules tightened as the recessed tray shape of the module provides the proper compression on the 4 pouches inside each module.

If You are using spacers in each of the 4 holes to maintain the 7/8" spacing between the modules than the pouches are still being compressed as designed.

I am using spacers and would gladly have added a picture to my comment, but I haven’t been a member for more than 7 days yet and cannot add pictures.
