I fried a controller once, when I hooked the negative cable it would spark/arc bad. The controller was already fried. It sounds like something is grounded out, be careful. Hopefully some of the pro's will comment.

Does it have a run/tow switch? I'm guessing not on that year. I'm not sure how they did it before the run two switch without arcing. I accidently left mine in run once and it made a big pop arc but that was the inrush to the controller. No issues but I'd never do that again, got lucky. I'm sure there is a safe way on older models, guess we'll get some experience to post that up. If there was something crossed then something would just burn up, you'd probably smell it first.

Use a 470 ohm resistor - hold it on the cable end and touch the main neg for 45 seconds....... then quickly go for the connection.

You can also use a 60w incandescent light bulb (240 ohm resistance), in series with the cable if you do not have a resistor handy. I have noticed the spark is usually due to the voltage converter capacitors charging as the controller capacitors already charge thru the pre-charge resistor (reduced current).

make sure to put it in tow when disconnecting and reconnecting the batteries. some carts will arc on run while others wont and even in tow i've seen small arcs before.
