Cheesy, what a nice thread. You did a great job of explaining thiscas evidenced by all the successful projects. I love the tip of the disc. I've used an electric knife but yours would make for a nice smooth corner-especially important under softer fabrics like Sunbrella.

If I may- if using softer fabric, you can also wrap a softer layer of fabric over the foam to give it a smoother appearance.

Also, in humid climates, one may want to seal particle board with varnish or Kilz or an oil based paint before it's covered. I'd probably do plywood as well. . I've seen plenty of swelling in campers and boats ruin nice upholstery.

I have seen where holes are drilled into wood bottoms (out of sight) so air has a release. I suppose, depending on your materials, this may make sense, or not.
