2003 ezgo died
brother drove cart to the lake got back to camper to eat then went back out and cart died batteries were good sol was good switch under floor was good but he had just installed new f/r switch after not being able to fix himself he took it to a local dealer that said the f/r switch was bad after he just replaced maybe a month before the dealer told him there is a special way to set them up and was gonna charge $300 for a new switch and labor does this sound right

New complete series FnR switch assembly is $150-175 depending.. Did they say why it failed ? or what he did wrong ? It is not real difficult to change that unit out. If it were me I would put in a reversing contactor and be done with it. About the same cost..

I am assuming, (because it sounds like it), we are talking about a series cart. If that is the case, there isn't any "special way" to set it up. Unless they call putting it in the same footprint as the old one special. Once the old switch is off, (a couple bolts and nuts), put the new switch in the same footprint the original one held. You do this because it eliminates having to make adjustments to the connecting rod. It may well be, this was your brothers problem. Maybe he didn't install the new one in the original location. This would permit the contacts to arc, due to lack of positive contact and burn out the switch.
Get a new switch, put it in place where the old one was and reconnect the rod. This is all done with the main negative battery cable disconnected, of course. Once everything, except the battery, is reconnected, move the F&R back and forth while looking at the contact lugs, (large copper pads). They should be squarely contacted. No misalignment between them. If they are good and snug, it's time to put it in the middle, (neutral position), and reconnect the negative cable. If not, make the minor adjustments needed by loosening the switch mount and sliding it toward or away from the center of the cart. It should not take much movement. Reconnect the battery and go fro a test ride. |

3 hours shop time for an F&R swap seems excessive for a 30 minute job. The only possible adjustment like Denny said is lateral placement of the F&R switch on the floor mount.
Just check the shifter is moving the switch cam stop to stop when you shift F to R |

Could have helped it burn out by not fully tightening the nut on the pivot that secures the rotating cam to the stationary board. (on back side, in middle of 4 cable terminals)

These switches come pre-tension-ed correctly. Only time this tension problem occurs is when somebody replaces a switch cam and they don't tighten the center nut properly.

If you have been through more than one HD F&R. And this is for everybody... So called HD F&R you see for sale everywhere is lacking a little in the HD department. We custom build our EZ575 to handle 60% more amperage and heat than the competition.
Another option is to step up to a super duty reversing contactor. These contactors replace the 1940s style rotary switch with electromagnetic solenoid switching.
