Default Bad Boy Buggy Boggle

Hello All, I'm new to the site and this is my First Post!

A little about Me, Retired Coast Guard Chief Engineer. Currently working as a certified Arctic Cat ATV/MPV tech.

I have been tasked with getting a Bad Boy Enterprises Electric 4x4 buggy going.

Model is a BBAMS4

replaced all the batteries, 8 6VDC and replaced all the primary cables with the exception of the ones going to the controller.

Got everything wired up and just to check for problems I lightly touch the main power cable to the battery power post and got a very bright spark.

Everything is turned off and the cart has been sitting up for about a year.

So, I'm looking for some ideas on how to go about trouble shoot this for problems.

Hi Chief, Welcome to BGW!

All the high current cables should be replaced, including the ones to the controller and to the motor.

If the controller has been disconnected for any length of time, you will get a pretty good spark when you make the final connection.
There are a bunch of filter capacitors in the controller that bleed down and the surge current is pretty wicked when they are first connected. The reason for the "Precharge" resistor across the solenoid's main terminals, is to keep the caps charged so they solenoid contacts aren't eaten alive by the surge current every time they close.

Of course, it depends on the size of the arc, there could be a short someplace.
