Before you go dropping money on new controllers make sure you go through that cart and clean all connections shiny bright. Adding some dielectric grease to them is helpful as well.

The root cause of many "heat" issues is because the current can't efficiently pass through a dirty connection. When that happens the current must dissipate somewhere, normally as heat. Don't get me wrong, your issue could well be the controller. I just hate the thought of spending a couple of hundred beans only to find out the issue is something else.

Found a used 1204-017 controller. Mine is a 1204-015..... Specs look the same, are they interchangeable?

Hey guys, so I installed the 1204-017 upgraded controller & the resistor is no longer getting hot!! Apparently there is a short in the old controller. Not to mention the controller was upgraded to 400 amp & the cart runs like a banshee. Thanks to all for your help!!
