Drilling through the hall effect sensor of the OBC is not going to affect the way the car runs. It's going to affect the way the car charges. If your car is surging, you've got other issues as well. Drilling through the hall effect sensor will cause the charger to turn on, but only run for a few minutes before terminating the charge cycle due to lack of voltage detection.

OK, replaced the OBC and it runs like a champ. new wrinkle. I don't think it's taking a charge.
Charger clicks but needle stays at 0 amps. I've checked the inline fuse at the rear of the charger receptacle (in the yellow rubber holder) and it seems good. I just wired it up exactly as it was. All the wires on the battery terminals are clean and tight. I noticed on the negative side of the controller where the battery cable hooks up along with the 6 gauge black wire from the OBC that there was a couple of small red wires hooking up there to, can't see where they run to. But other than that everything seems normal. Thoughts? |

Did you check the fuse on the backside of the charge receptacle? (Hard to see but you can use a continuity meter)

Fuse looks dark but didn't seem broken. I don't have a continuity checker.

If it is dark, it is probably blown. From what you described, that is really all it could be unless there is something going on in your Charger.
You do not have a little DVM (Digital Volt Meter)? If so, it will most likely have a continuity setting on it. |

So I checked the fuse, used anther fuse, used tin foil on the fuse all to rule it out. Regardless of what I do, still no charge, I've triple checked every connection, but the charger clicks and it's not charging.
Could the brand new OBC be at fault? Am I missing something. I'm not a newb with mechanics and it was a pretty basic replacement. |

It could be something with the diode/heatsink or transformer. Test everything and see. If you decide to, you can bypass the OBC just to see what happens. Your choice. |

You can bypass the OBC by running a jumper from the back side of the charge receptacle (where the black 10g wire is that goes into the harness) and run it directly to the Main Pack Negative. Also take the grey sense wire coming off the same receptacle and land it to the same place. This will allow the charger to turn on "if" the OBC has failed.
Note- This is only to test and not to make normal operation. If that doesn't work, then you have an issue inside the Charger..... |
