After removing it from the awesome packaging job, it came apart nicely.
Tube-A-gasket says some one had been inside it before, but either used OEM parts or were just looking around. Besides being plenty worn out, no real surprises. I'll have a new rod kit, main bearings and seals in a couple of days, rebuild the crank this weekend. Jug shows a fair bit of ridge, but I'm pretty sure it'll clean up at .5mm over. I'll take a pass with the boring bar before ordering a piston, then hone to finish size, match the piston once it's in hand.

He did say he did the top end with jug a few years ago and when I tore it down the tube-O-gasket was what he used for a base gasket, took me days to get that jug off because of it. What did you think of the crank bearing play?

I didn't see the piston, but the rings had worn in to the bore pretty deep. I'm still not completely sold on the ultra-lean ratio these run, especially if lower quality oil is used. I do some mods to retain more oil between piston and bore. Pic in my misc album, extra drilled holes that help at the "corners".

Main bearings, as you'd noted, had some wear. It happens. Again, minimal lubrication, and it seemed like some fine silt had been running through it. Maybe just the worn crank seals, but check the filter and intake duct for leaks. 3 fresh 6206 bearings will tighten it right up, and new premium seals will replace the 26 year old hardened ones.

Big end of the rod has a small amount of up/down play, so it needs a kit too. You'd said the upper was pretty loose, and the rod kit comes with that bearing also. They are identical to the Polaris ATV rod, so kits are reasonable and available. It will be here around lunch tomorrow.

Mains, rod kit, seals and gaskets. Bottom end will be better than new.

Might sound silly but is that the correct base gasket?

Good spot! No, it's an ATV one, with a slightly different stud pattern, but the head gasket is correct. I've got the stock-type base gaskets ordered. I'd ordered that kit, figuring the rubber strip would lessen the chance of blowout at the transfer ports, but it's not really an issue any way. I'll use this on my build after a quick Exacto-fnifing of the two "almost-right" holes. Others are spot on.

Or, I could just use rubber cement

As much as I wish that US-made parts were available, these all come from real close to the OEM.

Up side, new rod kit uses an extra roller and silver-plated cages

Rascals are put together tighter than a lot of other brands.

So after you press the rod pin out of the crank to remove the rod how do you make sure the two halves of the crank are lined up perfectly when you press it back together?
