Here is a better picture.

I pulled the red wire and I do get full pack voltage when I engage the pedal.

To these old eyes it looks like you got a bad wire that is also heating up and going to burn off.

I called alltrax and they think it is a faulty controller as it is receiving power.

Doesn't sound right to me.

If You confirmed You have power on the red KSI terminal at the Alltrax Controller and the Controller LED is not coming ON:
The Controller is bad.

I have. I'll return it. Can you think of a situation where I hooked something up incorrectly where the cart would work as it was supposed to and then fry the controller while it is sitting in my shed not on the charger?

Not really, but just in case, You did verify the the Controller B- is connected to pack negative, right?

You can measure the voltage from pack positive to Controller B- to verify.

I had the exact same thing happen to me a couple weeks ago. Shouldn't there be a B- connected to the black spade or will the controller still power up using the large B-connection?
