Would the rear end from a “Sun Classic” G5 work on it? The frame on the G5 is done but the rear is good.

If you would only use the center section (axles and axle housings are only for specific models), Yes a G5-e would work. Also anything from a G1-e to a G8-e before they changed to a "Dana" style transaxle. Good Luck

I don't know off the top of my head. Measuring the mounting pads, and overall width is the only way to know. Also be sure to have a look at the brake cable mount points. The G8 was an odd ball, and the G5 was a different oddball. Both are very close in years. Motor mounting should be compatible. I suggest you share pics along with measurements.

Is there any point in me completely removing and disassembling the gearbox and trying to find an issue?

I would pull it apart if it was mine. But beforehand get a mechanics stethoscope from harbor freight since they are a couple bucks and listen to the case all over to see if you can isolate where in the rear it is coming from.
