Yes, transferred from it from old motor and later replaced with new one.

Old motor never had a bumper. I bought and installed a new bumper with the new motor/controller.

I doubt the bumper is the issue, the noise stops when the key is turned off?
How many miles have you driven the new motor?
Did you follow any break in procedure for seating the brushes?

Yes

Probably 80+ miles driven

Followed breaking procedures to the "T".

Curious also I thought the brush section of the motor was supposed to be the hottest after running? The head of the motor is around 130F, the case where the field coils are is at 175F.

Not much in the end cap that generates a lot of heat, just the brushes, commutator and shaft bearing.
Most of the heat is generated in the windings (Field and Armature) and they are contained within the case area.

Attached is a chart with generally accepted max temperatures.
Field winding is the hottest, Armature next and then the commutator. (Our motors have Class-H insulation.)
Warning: Temps listed are in Celsius and are direct measurements rather than indirect measurements at the case surface like we use.

The max field (aka stator) winding temperature when measured at the case surface is down-rated to 115°C (239°F), so at 175°F, your motor is well within the max temperature range, but running a whisper above the 170°F recommendation I saw scottyb post in another thread.

Is there any way of adjusting the regen braking to be variable with speed rather than a linear deceleration?

I guess for the marbles noise I will wait and see like the others on here. At least I'm not the only one.
