One note is the resistor I have in there gets VERY hot when I connect batteries.... which leads me to believe its under sized..... ?? or is that from something else?

Being warm is common. Being very hot indicates the cart is trying to draw enough current thru the resistor to run without the solenoid closing.

hmmmm.... I bought a new solenoid when I bought the controller..... place I ordered it from matched it. Is it possible that the new solenoid is bad? or is there something to do to make it close?

Yes there is the whole solenoid activation circuit thingy.... see diagram below

Does the resistor get hot when it's only installed, or when you actually try and run it?

Is there a way to see if the solenoid is bad? Not quite getting the drawing that was included in this thread? The new solenoid I bought was a 200 amp same as the one that was on there, do I need to upgrade to a heavy duty solenoid or would that matter?

As I said the resistor gets burning hot when the cart tries to draw enough power to run through it ...... instead of just letting it lead a small amount of precharge to the controller as intended.

So - it appears from your posts that the cart is trying to go as soon as you connect the batteries. Is the controller LED lighting up as soon as the batteries are connected? The other option is a dead short some where.

No the led doesn't light up until I put it in fwd and press the pedal.
