If you plan on bolt those tabs to that piece of metal like you show in pic #6, you'll create a short. Those tabs are the conductors for the fuse as well as the mounting points.

So I first tried to hook the system up going through the old fuse...plugged in the charger and nothing...
Then I wired it directly from the positives and negatives to the #1 battery positive and #6 battery negative and the charger came on instantly which was good...
BUT the amperage on the charger went up into the 20-25 range (seems to be higher than I remember it doing previously) and then bounced back to around 15 and the needle was bouncing around alot...so I unplugged it...think I am close but this seemed to be kind of weird to me...
Any thoughts?

Did it ever charge with the new system but with the old fuse? Sounds like an "almost good" connection in the battery loop.

Before I did the solid state conversion the charger functioned perfectly. I have not used the charger in a while (I kept the batteries charged with another charger). This was the first time I tried it with the new system. When I tested the cart my volt meter read 38.1 at rest. Think I just need a new fuse in the loop?

Since you connected the charger directly to the pack (in affect by-passing the fuses), I'd check pack daisy chain for something that wasn't "clean, bright and tight" or a turned around battery.

That charger wire fuse was only used in carts that are not disabled when the charger is plugged to the cart.

If You were to drive OFF while the charger is still plugged, you could rip off the plug and cause the wires to short.

If You loop the charger cord through the steering wheel, You don't need the fuse.

The charger itself already has a fuse to protect against a charger failure.

Gee, I didn't know we had the option to omit a safety feature the manufacturer designed into the cart. I can tear out that **** reverse buzzer now.
