I had a similar thing happen at work with a cart (no upgraded controller or anything) it ended up being that the brushes melted in the motor. I should have taken a few pics, you guys would have enjoyed it. I started out where you are at the solenoid, and the resistor was getting so hot it was melting the controller wiring anywhere near it. Anyhow; hopefully that's not the case for you, but if the solenoid checks good, you may want to check continuity on your motor windings.

How can I check the continuity of the motor windings??

you should have continuity from A1-A2 and S1-S2. you should not have anything from any A to any S, or from any point to the motor case.

Looking at the electrical schematic.. I see A1 A2 are on the motor. There is a 1 and 2 on the motor as well but they are not labled S.... I am assuming that I should disconnect the cables to the motor before checking???

not a bad idea just to make sure you don't read through something else or read through a hot connection. correct about the other 1 and 2. sometimes they are also labeled F1 and F2. depends on the motor manufacturer.

They tested OK. A1 to A2 only and F1 to F2 only... I had the main harness for the altrax disconnected and the diode was still hot... I think I am going to put the lower amp solenoid on just to test.

Is it the DIODE or the RESISTOR that is hot? The DIODE looks like this:

Well then just disconnect one end temporarily as the solenoid will work without it.

DO NOT RUN THE CART WITHOUT IT FOR ANY LONG PERIOD OF TIME.....Just verify that the solenoid kicks in and that the cart can be moved......

The diode itself only costs about $5 bucks. Hopefully it hasn't taken out anything else.
