Confused!

I was p*ssing on myself! I am the "management" that I referenced. I am hoping to get a real answer.

There's nothing wrong with following advise mentioned to date.

I was simply questioning the statement:

"If your batteries are dead the motor will draw more amperage and heat the wires."

and still do.

But I guess we'll never know.

Look... dad'lfixit's question was simple... what caused his wires to melt?
I think Scotty answered it as as simply as possible, replace the switch and cables with something at bit more heavy duty!
I think, it's as simple as that!

Not whether or not the batteries are low, amperage, voltage, impedance of the motor...

IMO... it was a bad connection which made his cables and F/R switch smoke!

Golf cars are not rocket science, with the minimal electrical experience that I have... I consider myself a "caveman"... and even I can do it!

Everyone's actually correct here but just applying different scenarios.
The OP actually has more than 1 problem.
1 or more of his batteries are probably shot if it only runs for 20 minutes after a full charge.
He needs to check the condition of his F/R switch and the associated cables.
Depending on his budget he can either buy new parts for the F/R switch, replace it completely or upgrade to a HD switch. The same applies to his cables, replace 1 or more, the complete set or upgrade to a heavier gauge.

The controller has no way of keeping the voltage are current at a steady scale. The only thing that does this is your battery pack. This is why all the aftermarket controller's have a min. and max setting.
