It wasn't pinched, it actually melted down the jumper wire from battery 1 and 2.

I switched it out with a 1 ga wire and the pack voltage still drops to 40-41 volts.

I think I'm gonna get all new battery cables before I burn the cart down considering that other cables in the system may also be ready to fail. The one that melted was 4 ga and I'll get a set of 2 ga this time around.

. . . you replaced the bad cable and the new one melted down also? . . . something's not right . . . have you tested the two batteries that this cable connects to make sure no internal battery problem with either one of them?

No, the new battery cable didn't melt down.

What I meant by the same results is, under a load the pack voltage still drops down to 40 volts or so.

I just figure if I have one cable that went bad, that could mean that others may also be going bad as well.

Well after messing around with the cart on and off over the last two months...

I've built and replaced all of the cables with #1 welding cable that I got for free. That helped keep the wiring cool, but it still died on rough ground or with a couple grown men on the cart.

So while I was talking to Plum Quick about motors, they had some axles that fit my cart with a stock gear. It seemed just as easy to change the entire axle as it would be to change a gear and the axle was cheaper. The axle also was from a 2007 cart and I had the original 1995 axle, so that was a upgrade as well.

So last night I replaced the axle and took the cart for a ride. The voltage seems to drop a little less than before, but I was by myself and it was 11pm before I got it finished. I'll put it through the test this weekend to see if it was the gear ratio problem or if I have more to dig into.
