Getting serious, I think Rib has the solution. But if you going to use the hinge, 3/8" I think works, but you want a washer on the back side, like Tech said, to spread the load. But it will rust,quickly, unless its a high dollar stainless hinge. Also silcone the nuts.

Well, I figured out a way to remove the old hinge that was super-glued to the windshield. I used my tablesaw. I adjusted the guide to the width of the windshield and turned the height of the blade to the height of the hinge to be cut off. I'm no carpenter, for sure, and I was a little hesitant to try this daring feat. But, as I passed the windshield between the guide and the blade, the blade "sliced" the hinge off like a charm. The blade left a scuff mark along the length of the windshield, but the piano hinge will cover the scuff and it will not be noticeable at all.

Here is what I did---went to Ace hardware bought a 48" nickel plated hinge with pre punched 3/16" holes ($14.00) cut off both ends to have it centered (holes equally spaced from each end) then I used a 3/32" bit to pre drill holes into the upper hinge thru the pre punched holes. first one in the middle, install a screw that comes with the hinge then do the same half way to the end, then 1 in the ends. after those 5 are installed pre drill the rest of the holes and install all screws on the top portion of the hinge. you will have to de-burr the holes so the screws can seat tightly this can be done by using a 3/16" drill bit ard turn it buy hand to remove the burrs, make sure all plastic pieces are removed.INSTALL ALL SCREWS ON THE TOP then do the same to the bottom of the hinge. do all this with the windshield on the cart.works like a charm

So I'm repairing my windshield on my Yamaha G8. First, I ordered that hinge kit from ABC Plastics, Inc. then I used a heat gun I purchased for $12.99 at Harbor Freight Tools. I patiently heated the old broken hinge, while sipping on a vodka diet coke (it takes awhile), and used a chisel to slowly pry the old hinge off after it cooled in 30 degree garage. Once, I had it all off I taped off where the old hinge was, then used my sander to smooth out any left over glue resin. I then used my variable speed buffer and some headlight cleaner to get rid of the scuff marks. I'm waiting until I have time to heat up the garage to glue on the new hinge since we're hitting 26 degrees here in Eastern Washington. Hope this helps.

I spent $90 and got a new windshield... it was easy-peasy.... 6 min on line, and about 5 to put it on... 11 min start to finish, and it look brand new!!!
