Just a suggestion, but if you split the pack in half by completely removing the middle interconnect cable then when you do make the final connection, at least only half the pack voltage is exposed if there is a problem and much less "spark". Connect everything else first then the middle interconnect cable last. Just touch the cable to the battery terminals first. If no big sparks, then install last interconnect. HTH!

Yeah.....wild idea... is the controller acting as a voltage limiter ? Or what?

If the controller senses an over voltage event I'd bet it likely would shut down as in a fail safe life preservation mode. The controller may then continue to monitor voltage and when below threshold auto reset. Yes, of course this is a WAG.

From the Alltrax AXE Manual:
Over Voltage
This slider sets the maximum operating voltage of the controller. If the voltage present
across the B- to B+ bus bars exceeds this setting, the controller will not produce output,
given that DC voltage is below the absolute ratings of the controller.

Yea, dont worry about it too much. Ive had that happen every year when i come to hook up my controller to the pack. Like they said, its just the capacitors charging. Your best bet to avoid this is to use a higher capacity resistor across the solinoid. As stated in the alltrax installation diagram depending on your voltage your running. At first i was just using some 1watt resistors, but then decieded to put in some 5 watts after( the 5 watts wernt avalable at first). And that virtualy eliminated the big spark during inital hookup.

Now over the winter. this being my first year for this, i just left everything hooked up, and i just unpluged the logic power

Your positive lead, yes it will matter, your neg... not really

Inside the charger junction box, is a small reed swtich that senses if its pluged into the charger. The controller gets its "logic +" power from this lead. And the controller should be getting the same voltage in for Logic, as for the overall pack voltage

As far as overvoltage goes, as far as the controller is concerned, it will just do nothing.. I had a similar problem with mine, if i jumped on the cart just after it finished charging, i would have a dead cart. If i wated about 10min it would go.. After hooking up the laptop to it right after charging, i found out that the pack would be just slightly over what i had set the theashold to..
