Dropped the rear end and opened it up... everything does seem tight, nothing obvious jumps out... but do have a few questions.

1. Input shaft - the pic below is the input shaft on the differential side. The splines look worn but they do not look stripped out. Is this normal for 30 years of use?


2. The motor - I removed the motor and noticed the rotor has a little side to side play / slop in it. This is observed while disconnected from the input shaft so it is only supported by the bearing on motor. Is it normal for the motor to have a little slop or play?

If your motor is DC then it has brushes and a commutator turning the motor...it could also be a bearing on the motor...if it is a DC motor ..remove cover plate and have a look inside to inspect brushes....carbon "things" on a spring touching copper commutator...Google DC motor brushes

Thanks! Yes, I'm familiar with motor brushes.. I was not familiar with a brush "gear" though.

Brushes are all fine.

It makes the noise mainly when accelerating, or at steady state throttle?

And I'm sure smarter guys will chime in, but those splines look done. were there any metal chips in the area when you pulled the motor off?

Brush gear is a general term for the total brush assembly...nothing to do with a "gear"

That input shaft, and probably worn out motor coupler (engages the shaft) are the source of noise. Its worn really bad.
