I know you said you did a load test and replaced one of the batteries. What kind of drop were you seeing on the others? Can you attach your multimeter, drive the cart and monitor the readings for each battery?

I just went up to the barn and tried forward and reverse, sane problem. Pack voltage 38.2 V. Both forward and reverse tried moving slowly. So I jacked up the rear and put it on the jack stands, then tried it and got full power in forward and reverse. WTH?

I will go check individual batteries to see what type voltage drop I am getting from no throttle to full throttle.

Make that voltage check while driving.

So I just checked the voltage drop on individual cells from 0 to full throttle.

6.39 - 6.15
6.30 - 6.09
6.30 - 6.07
6.29 - 6.11
6.20 - 6.04
6.29 - 6.07

The voltages were initially lower at full throttle, then recovered to the recorded voltages.

I did not see a practical way to check while driving, so I put it back on the stands.

You need to do it under a load condition as usgicollector stated.
On jack stands is not really under a load.
Get some large alligator clips and some longer wire and extend them to your meter
so it can be on the seat for easy view while going and up a hill if possible.

So, I thought the problem had self-corrected, but no, it's back intermittently. To recap, its a 2002 with a DCX controller, pack voltage 38 V, new F/R switch, new Run/Tow switch, new motor brushes, new Inductive Throttle sensor, new solenoid, resistor and diode. The controller gives the proper 4 green flashes and stays green. When it runs, it goes full speed. When it doesn't, repeatedly stepping on and releasing the accelerator will cause it to run normally.

I tried to find similar problems and a solution in this forum, but if it's there, I missed it.

Anyone have an idea? Thanks
