battery terminals melting
I had two battery terminals melt in the past 3 months. First one I believe was due to a bad cable and a loose nut on the terminal. Installed all new cables and had all batterys check. All of them checked out ok. With in an hours ride time with the new cables the second one melted. Any idea what could be causing this? Cables were not hot after the second one melted.

Over-tightening the nuts on the stud terminals.
The stud is simply a hex-head bolt with the head embedded in the lead battery terminal. Tighten it too much and the lead holding the head in place deforms, allowing an air-gap for corrosion to get into, even if the stud doesn't wiggle. Torque spec on the battery stud nuts is only about 10 Ft/lb. ----- FWIW: When I had batteries with stud terminals, I used a 1/4" drive screwdriver handle with with a 9/16" socket attached, so I wouldn't absentmindedly over-tighten.
