Care to elaborate? I'm following the diagnostic posted here. Reading 38 v on the battery side of the solenoid and 28 v on the controller side. The diagnostic clearly says that if the voltage is low, the resistor is bad... What am I missing?

Ok. New resistor installed. Same results. 38.6 on the battery side of solenoid, 28.5 on controller side.

If I disconnect the heavy gauge wire that goes to the controller from the "left/controller" side of the solenoid, I get full pack voltage. As soon as I touch the controller wire back to the pole, the voltage drops to 28.5.

Now I'm completely stumped! Is the solenoid bad because I'm getting full pack voltage? Or is there something in the controller causing the drop when connected? Or is the FR switch giving resistance somehow?

Help!

I don't follow the book, it would take to long to figure out the problem.
You mentioned burning smell, so F/R switch is where I'm going first. You have a clicking solenoid? Means you got power to that point, could be bad solenoid still, but a simple test will determine that.

Yeah I skipped the book this time... And I'm pretty sure you're right!

Solenoid is engaging and sending voltage through fine.

I disconnected the controller and voltage is correct.
Disconnected the FR switch from the controller and reconnected controller to the solenoid and voltage is correct.

Touch FR switch to controller and drops 10 volts immediately.

Conclusion is that the FR switch is bad! I'll get on the phone in the morning and see if my shop has them in Stock. If not, Golf Cart King is about 5 minutes from my house and it will ship here next day (no walk ins unfortunately).

Anything special I should pay attention to with ordering and replacing the switch?

You should upgrade your F/R switch while you're changing it out, check with ScottyB.

The F&R is bad. Replace it - better yet, UPGRADE it and you'll be running again.

What do you recommend Scotty? I'm on a tight budget... I know that is far fetched with these things...

I went with the HD that Crash Test posted... Should be great for now and leave me some room for potentially converting to 48v when these batteries kick the bucket and I'm ready to go faster. In the meantime, I'm just ready to have a reliable cart again! Once it's running, I need a new front and rear seat cushion. Rear fell off in the pasture and rotted. Front is just worn out and split.

The aftermarket F/R switches are junk. OEM stock or upgraded ones will last you a long time.
