Been following this post, can only offer one tip, please don't park that cart inside or near any buildings for a couple of days. Better safe than sorry.

Since those are new batteries (actually Trojans Blems 875 I think). Anyway, wonder if one is bad or overcharged? I don't think overcharged because all of the batteries check out about 8.4 give or take.

Why don't you just check all your connections. Seems like you have a loose wire somewhere.

When batteries are being recharged, they generate hydrogen gas that is explosive in certain concentrations in air (explosive limits are 4.1 to 72 percent hydrogen in air). The ventilation system can exchange an adequate amount of fresh air for the number of batteries being charged. This is essential to prevent an explosion. Also, no flame, burning cigarette, or other source of ignition should be permitted in the area.
note ... in Trojans you hear a slight hiss as the gas escapes and air is sucked in the vent cap

The voltage reducer Positive input goes to YOUR MAIN POSITIVE...the one that goes to your controller...and the negative input goes to YOUR MAIN NEGATIVE again the one that goes to your controller. then you hook your OUTPUT wires to whatever 12v accessories or fuse block
